how do you suggest the best method of achieving this is? shoot on auto until the nozzle appears to be in the forward most position?

yup. As long as the gear isn't making any contact with the "tail" of the tappet plate, it should be at it's furthest position.

Either that or disassemble the gearbox and reassemble with no gears(Just the whole cylinder assembly + the tappet plate spring.). This is easier if you already have the gearbox apart.

Nice and easy mod!
Here some pics from an AUG. Guarder Nozzle & Bucking:
This is how far the Nozzle goes in the bucking now (measured). Good air seal, constant 370 fps, no feeding problems:


But with this mod it could get deeper, whereas this is the maximum (+1.3mm, nozzle touches barrel):


Will i gain any advantage if i sand about 0.5mm from the tappet plate?
Will the bucking still hold the BB in the barrel?

I first tried this mod by sanding down material in a test gearbox. There was a improvement. I then decided to take this mod to my primary gun. It didn't make any difference. I had a pair of digital calipers lying around and took measurements of a worn out tappet plate (Systema) and did a comparison to a brand new in box one. Over time the tappet plate face does wear down and you can achieve the same affects of this mod just by using your gun.
